I presume those connectors have a .1 spacing, a surface mount 0805 resistor should be a perfect fit between the pins, give the pins a tweek closed first and they will hold the resistor in place for you to solder it :)

At what point is it worth 3D printing a jig to speed that up? 100 components? 1,000?

You need a solder pot to do all that tinning. If you are fast you may not even need an iron to stick the resistor on the plug.

The problem is you're using a 'helping hand', and they're just utter crap. Crocodile clips aren't vice jaws. Small lumps of metal aren't stable bases. Fish plates aren't universal joints. Treat yourself to a real vice, because you're worth it.

You need a CO2 tank and a foot pedal so you can cool a solder joint quickly.

Probably something you already thought of but I was wondering if you formed the resistors to a socket first if that wouldn't help create a better allignment?
